The way we used to do it was by changing a value in the saved file using EditSF 1.1.1, if you want to do it that way let me know, I'll list the procedure.
I normally play with 80 unit stack but I find the AI only creates stacks of 41-43 or so. How do I make it create large stacks? Can anyone please advise? I've been looking for a solution to this for over a year now. I am not too proud to beg! Which is not a pretty sight, I can assure you. =o}
Jesus christ, what's the bloody point of 80 unit stacks, that will assuredly make the game run likeand unbalanced...
Not unbalanced per say, and performance-wise there is always a computer somewhere than can run it.
Empire/Napoleon got lots of mods with increased stacks, since they are old and stable games I played with those a few times and I can tell you that it is very enjoyable!
It works ok. A little slower than normal but that's ok as I'm not into Benny Hill speed battles anyway. Now 100-160 unit stacks! That is slow and you have to turn all the gfx settings to medium or below, and give most of your commands in pause. Looks great when you see 4 whole Legions (25K+ men) marching though. =o)
I used to regularly use 100+ stacks in Napoleon. 25K+ men per stack. Just about the right size for one of Napoleon's Corps. One restriction to both games is the small battle map size. It is far too small and should be two or four times bigger. It is too small in its current implementation for any real tactical maneuvers. 160 units can easily strech from red line to red line.

In the database find the table called "cdir_unit_balances_tables" it has a list of minimum and maximum units of each type, it could be that with all the maximums added up it only hits the 43 total mark, when we played 40 unit armies, I doubled all the maximums.
As far as I'm aware the EditSF method is the only way, unfortunately.

40 unit armies in Napoleon was fantastic. It lent itself well to army balancing. It was nice to have a good ratio of men to cannon and have that many guns on the field.
