GUIDE: 40 unit armies with smaller unit size
After much tinkering and researching around I found a way to play with 40 unit armies with smaller unit sizes (in my case 180 men for line infantry rather than 360). The main jist of getting it is you have to set up a save game with 20 unit armies with the prefered size. I will upload some images showing the main steps so you know if your doing it right. BTW i'm doing it through Windows 7 so things might be different on other operating systems.
In the case of this guide I will be making a 40unit smaller unit size army for Duchy of Warsaw (Poland).
1) Enable SP default on launcer
2) Choose the relevant campaign map in the launcer
In this case I tick the boxes 'Europe' and 'Emergent'
3) In options choose '1X' unit size
4) Start the game through the launder
5) Make a campaign from 'Darthmod Campaign' with the victory conditions, difficulty of your choice
6) Save the game
Call it something appropriate as once you've made one 40unit save for a faction you don't have the do it again if you save it as something seperate as the one which you use to save your campaign progress
7) Exit to Windows
8) Open up ESF editor
ESF editor allows you to edit saved games and is used by modders.
I used this one: http://www.twcenter.net/forums/showthread.php?t=303205 which is version 1.4.5 though there are more up to date ones
9) Open up your saved game
In my case 'Guide Warsaw'
10) Open it all up until you get 'Campaign_Model'
Campaign save game -> Campaign_ENV -> Campaign_model
11) Set the values "20 20" to "40 30"
Thus it will look like
40
30
The 40 means 40 land units in an army while 30 means 30 ships in a fleet. You can do w/e numbers you like (though the Darthmod 40unit army unit cards only show up to 40 units)
12) Save the esf file and close
13) Open the Darthmod launcer, select the relevant campaign and click on 'Saves (40x Armies)'
Click a 40 unit save that applies to the campaign map your on e.g. Denmark for Europe. The reason for this is that without 40x armies enabled you will get the smaller vanilla unit cards which only show up tp 20 units
14) Proceed through the launcer (no need to change the unit size in options)
15) Start Napoleon through the launcer
16) Open your saved game
In my case 'Guide Warsaw'
Now you are ready to play Darthmod Napoleon with 40 unit armies with smaller unit sizes!
All of this information for doing it is from other threads, mainly for Empire Total War. Modders have been doing this for years with their own saved games so i'm not putting across anything new except to apply it in Darthmod.

Bit off a bump but I thought that this would be useful for anyone wanting to play with minor factions as from what I can see there is nothing official.

This is actually amazing!!!
For those on Windows 7 who can't find their save game data, you need to go to control panel, appearance and personalization, folder options. Then click the view tab and in the list below click show hidden files and folders.
You'll then find you Napoleon saved game files in Local Disk (C
> Users > your username > AppData > Roaming > TheCreativeAssembly > Napoleon > Savedgames
Thankyou so much for posting this tutorial, 40 armies is such a good idea but totally ruins it when the units are massive and game lag is unbearable
