i don't think is the heavyness of the model,i exported cities and buildings with over 8000 vertexes...thought they didn't had any bones,only the scene root...
try something very simple(the most of the times that i had an error it had to do with the texture that had been applied)select all of the model and apply the texture to it and try to export it...that far i can go with it.

i found the limit about 20 000 vertices/model. problem appears sometimes with exporting such heavy models with skin modifiersbecause 3ds max simply hungs and export script was probably not designed for very heavy models. (check my new model body.. uses 512 vertices + 500-700 verts with gear and works ok).
1. change your import/export script to vercingetorix CAS import script b79 or creative assembly CAS exporter plugin (works for me on 3ds max 8, 9 and 1010)
2. post a picture of whole creation turned to editable poly and selected (so we will be able to see the polycount)

You can increase the amount of memory allocated to 3dsmax scripts from the script options window. But like everyone else has been saying, you've probably got too many vertices.
Sorry for the delay, i just noticed now someone answered here. Model is 96899 vertices, 64490 faces
It is weird because i've been able to export correctly a 60,000-like vertices model for med2 time ago. Yep i just tried script b79 exporter and i increased also the memory but when i increased, i have a total crash of 3dsmax
